The best tool I had when I was removing all the paint was a kitchen knife that used to be my grandma's! It was from before stainless steel was invented :shock:. It was a lovely spring steel super-thin knife and slid under the paint like a feeler gauge, but about 1" wide - I broke it by the end :roll...

Advanced corrosion on an Excel chassis is really rare. You need to find out exactly which bit is corroded - get a photograph. They aren't just talking about the rear seat belt anchor plates, for example. which most definitely do corrode.

I'll have a closer look at that - thanks. It would have to end up with the inside and outside pretty smooth and consistent as it would have to form the gasket for the transmission tunnel as well. Needs more thought!

The cable exits through a boot and of course there is a foam gasket on the transmission tunnel but nothing actually covering the underside yet. I want to look at making a custom rubber "boot" for the underside but I've never done any rubber moulding! :shock: :lol:. Any ideas? There must be some kind...

Be prepared to see some corrosion around the coolant transfer holes Phil - manifold may need skimming (but hopefully not the head).
